In pharmaceutical manufacturing, most attention is focused on processes directly related to product manufacturing. However, the overall efficiency of a production line is often determined by supporting operations that receive far less attention. One such operation is the unpacking of bottle packs—a stage that can significantly influence production efficiency, workflow organization, and the stability of the entire manufacturing process. Although bottle pack unpacking has traditionally been performed manually, manufacturers are increasingly automating this stage as part of broader production optimization initiatives.

At first glance, unpacking bottle packs appears to be a simple operation. In practice, however, it requires continuous operator involvement. Each pack must be opened, and the bottles must be prepared for the next stage of production. These repetitive tasks require a high level of precision to avoid damaging the bottles, labels, or packaging. In high-volume production environments, even minor delays during this stage can affect the smooth operation of the entire production line. Furthermore, manual operations require adequate staffing and strict adherence to hygiene standards. As a result, the unpacking stage has a direct impact on the efficiency and stability of the manufacturing process.
Manual unpacking affects not only production organization but also process quality, safety, and repeatability. Even a brief moment of inattention can result in damaged packaging, wrinkled labels, or contamination, compromising product quality and making compliance with pharmaceutical industry standards more challenging. Every manual intervention increases the risk of product contamination. Operator safety is also an important consideration, as repetitive unpacking tasks often involve the use of cutting tools and the handling of heavy packs, creating ergonomic and occupational safety risks. Manual processes are inherently variable. Their quality and efficiency depend on factors such as operator experience, work pace, and fatigue, making it difficult to achieve consistent production results. Automated unpacking systems eliminate these limitations by providing a stable, repeatable, and controlled process.
Automatic film removal from bottle packs is carried out using robotic workstations or semi-automatic systems. These solutions integrate conveyor systems, precision film-cutting mechanisms, and gripping devices into a single automated process. The operation runs continuously—from transporting the bottle pack, through precise film cutting and removal, to transferring the bottles to the next stage of production. Automating this process increases productivity while significantly reducing the risk of damaging the bottles or their packaging. Another important advantage is the ability to monitor and record every stage of the operation, ensuring full process traceability and compliance with GMP requirements and quality management systems.
PROCOM SYSTEM S.A. designed and developed an automatic bottle pack unpacking station to improve process efficiency and eliminate the challenges associated with manual unpacking. Bulk bottle packs are transported to the station via a conveyor system. A specially designed cutting mechanism precisely incises the protective film without damaging the bottles. Accurate process control is essential to ensure reliable film removal while maintaining product integrity.

In the next stage, a gripper stabilizes the bottles while a vacuum system removes the upper layer of film. The bottles are then smoothly transferred to the downstream production line, and the removed film is automatically conveyed outside the working area. The implemented solution significantly increased process efficiency, eliminated repetitive manual tasks, improved operator ergonomics, and reduced product damage associated with manual unpacking.

Although automation is often perceived as a significant investment, in practice it delivers measurable operational and financial benefits. Increased throughput, fewer production errors, improved workplace ergonomics, and easier compliance with pharmaceutical quality and regulatory requirements all contribute to greater manufacturing efficiency. Beyond improving current production performance, automation also increases production line flexibility and provides a solid foundation for future expansion. In the pharmaceutical industry—where reliability, repeatability, and process safety are essential—automating bottle pack unpacking is an investment that quickly translates into tangible operational benefits.
